Why circuit breaker testing is crucial: keep your installation safe, reliable and performance-oriented

Circuit breakers control the flow of energy by switching current on and off at every voltage level of the grid. Open, they have to provide isolation across the switching gap between phases and to ground. Closed, they have to pass current with minimum losses.

What tests are performed on a circuit breaker?

Circuit breakers protect installations against short circuits and overloads. Their performance depends on the condition of the contacts, coils and operating mechanism, all of which degrade over time without showing obvious signs.

What is a circuit breaker and why test it?

These are not the small breakers in a meter cupboard, but the heavier switches that interrupt high currents and voltages. They protect installations and networks against short circuits and overloads.

A circuit breaker has to provide full isolation in the open position and minimum resistance in the closed position. Wear, contamination, heat or ageing can reduce its performance.

Testing confirms the device still works reliably and safely.

Key tests:

  • Static contact resistance: measures how well the contacts conduct. High resistance can indicate wear or oxidation.

  • Dynamic resistance: measures behaviour during opening and closing, which lets you detect damaged contacts early.

  • Timing and travel analysis: monitors the speed and movement of the contacts. Deviations point to maintenance needs.

  • Coil current measurements: show the condition of coils and mechanical components.

  • Insulation tests (vacuum, SF6, oil): check that the insulation is intact and shows no leaks.

  • Primary injection testers: high-current injection for protection relay testing, CT/VT verification (ratio, polarity), and breaker trip/close checks.

When and how often to test?

The frequency depends on use, environment, type of installation, age and maintenance history. A heavy industrial plant or an ageing system needs more attention. As a rule of thumb: annual basic inspections and periodic, more extensive tests.

Consequences of not testing

  • Unexpected breakdowns and outages
  • Damage to installations and safety risks
  • Higher long-term maintenance costs
  • Reduced reliability and business continuity

Benefits of regular testing:

  • Higher safety for employees
  • Early problem detection
  • Lower costs through fewer breakdowns and more efficient energy use
  • Trend analysis and predictable maintenance
  • Compliance with regulations and insurers’ requirements

At IONIO we supply testers for circuit breakers and substation applications, including instruments from Hightest and Megabras, so you can source everything from one supplier.

Our Product Range

Why Choose IONIO?

  • One portfolio, multiple technologies – from substation testers to high-voltage hipot units.

  • Instruments from Hightest (UK) and Megabras (Brazil).

  • Full coverage – contact resistance, relay timing, transformer ratio, insulation or high-voltage withstand tests.

Conclusion

Testing a circuit breaker catches faults before they cause outages and extends the life of the installation. Skipping it trades a known maintenance cost for an unplanned failure.
